I've tried all output formats and it crashes BI every time! version 4.2.7.1 x64 on server 2012 r2.
BI crashes on video export.

This may be specific to server 2012...have you installed all available windows updates? I would email the developer with the crash info.
I think its possibly an issue with network shares. I've copied the file to the BI VMs desktop (10GB) and converted again to its desktop. Worked fine (700mb). Don't think this was BI's fault as the hosts storage pool is reporting full when it has 800gig free. So I'd hazard a guess that BI couldn't write the file and thus crashed rather than reporting no free space.
